Structure-Process-Property Relationships in HDPE Microfoams: Impact of Supercritical Nitrogen on Morphology, Creep Behavior, and Predictive Modeling

This work investigates the influence of supercritical nitrogen (Sc. N₂) on the foaming behavior of high-density polyethylene (HDPE) during MuCell® injection molding. By systematically varying the gas content, the study aims to establish the relationship between blowing agent concentration and the resulting foam characteristics, including cell size, density, shape, and distribution. These morphological attributes were correlated with mechanical performance, particularly in terms of creep resistance. To characterize the polymer/gas system under processing conditions, high-pressure rheological and thermal analyses were carried out, alongside PVT (Pressure-Volume-Temperature) measurements. Key physicochemical properties such as surface tension, melt density (measured via Magnetic Suspension Balance), and gas solubility (determined using the Sieverts method) were assessed to better understand the interactions between the polymer matrix and the supercritical fluid. Furthermore, a numerical model based on an adapted version of the Han and Yoo theory was employed to simulate bubble nucleation and growth, providing predictive insights into cellular morphology and part weight reduction. The comparison between experimental findings and simulation results highlights the critical role of gas content in tailoring foam structure, thereby contributing to the design of lightweight, high-performance polymer components through controlled MuCell processing.
